I have an old laptop that has no CPU fan anymore. I want to get it going again, for average use.
I've tried and tried and tried to crack it open to get to the fan. It's just not happening. It doesn't want to open up without breaking something.
I ended up sawing off the vent and metal covering that the fan was attached to. I pulled out the laptop fan, and marked out it's position on a metal sheet.
Cut out the hole and bolted a desktop CPU fan into it.
This worked extremely well, it kept my laptop cooler than it ever had been prior even long before the original fan stopped working.
It would run very hot with the original fan. Around 105 C just watching HD videos on youtube. With the new abomination underneath it, it would run at around 60 C even in games like League of Legends.
Unfortunately, I stuck my finger into the fan and a blade broke off into my finger.
So, now I'm wanting to redo this whole thing. I want build a solid box that the laptop will sit upon permanently.
I have no issues with mobility because I don't plan on lugging the laptop around with me.
I had at one point made a new cooling box but it didn't work out very well because a lack of materials left a gap between the fan and the laptop.
So the new fan needs to set as close to possible on the laptop so that it can efficiently suck air out of the laptop.
I want it to be as small as possible and not as bulky either.
My only problem is material. I don't know what to use for this. It needs to be strong enough to hold an HP CQ60(around 7lbs).
I think plexiglass would do the job, unfortunately I don't have the tools to score it perfectly.
Can anyone recommend some materials, preferably cheap(under $50)?
Here is what I have envisioned the cooling box would look like.

Also here's the laptop for those curious.

Plywood should do the trick for your box I think, probably get away with 3mm thick. Sheet of that is dirt cheap and you can get a reasonable finish on it if you're willing to spend the time.
I forgot about this post. I've already began working on setting the fan. I have built a prototype out of strong cardboard and it works well.
I'll look into plywood, however, in my area it's not as dirt cheap as it should be. 12x12x1/8 is around $25

That's actually a shit-load of plywood if that's feet instead of inches.
It's inches
That's some expensive-ass plywood then. Might be better off with acrylic/polycarbonate.
