So I decided that I want to build armor again this summer and decided on Tribes Ascend's Blood Eagle Pathfinder. I've done a couple armor builds before like [URL="http://i.imgur.com/mS3ez.jpg"]Iron Man[/URL] and [URL="http://i.imgur.com/1Ud6G.jpg"]ODST[/URL]. You start off with a pepakura (papercraft) base. [IMG]http://i.imgur.com/ttp8R.jpg[/IMG] You gotta to properly scale it before you print it or else you would end up looking like a bobble head. A general question about that. When you cut out each piece are there flaps and such that they link behind other parts? Like how do all those triangular shapes and stuff end up being pasted together to do a 3d shape?

This generally makes up the shape that you want. It's really hard to tell from my pictures but valley folds are represented by the blue lines and black for mountain folds. [IMG]http://i.imgur.com/RzbODl.jpg[/IMG] Alright moving on...this process is the fiberglass resin process which I explained before simply hardens the papecraft so I could actually do the later stages without crushing it. [IMG]http://i.imgur.com/3dk5ol.jpg[/IMG] Here's the fully done papercraft model before the fiberglass resin part. [IMG]http://i.imgur.com/mmDJsl.jpg[/IMG] Add some support as a precaution to prevent it from warping when I resin it. Better safe than sorry. [IMG]http://i.imgur.com/RjKW3l.jpg[/IMG] So here's most of the stuff before I begin. Fiberglass Resin, Paint Brush, Cup, Gas mask, and the papercraft itself. It's important to always wear your gas mask when doing all this. I'm not exactly sure if resin fumes is toxic but it is foul so it's best to put it on regardless. The later stages you'll absolutely need it. Dust in your lungs is a big no no. Using fiberglass resin is very messy job. Remember to keep newpapers around, wear clothes you don't care about and wear disposable gloves. I usually just wear latex gloves. Made life easier than trying to get rid of resin off your hands for hours. Also, if you do have resin on your hands or any wear, avoid touching anything. That shit does not come off. [IMG]http://i.imgur.com/1LiJxl.jpg[/IMG] Adhesive spray makes life easier to keep the fiberglass on the papercraft before I resin it. [IMG]http://i.imgur.com/OqYN6l.jpg[/IMG] Fiberglass pieces all added into my model and ready to be resined. [IMG]http://i.imgur.com/udVnLl.jpg[/IMG] Not much changed when I resined and fiberglassed it. It's just stronger. EXTRA NOTE: I resin the papercraft two times. First, doing one layer of resin on the outside. Second, attaching the fiberglass inside and applying one fat layer of resin. That's all for now and next stage is the fun part. Bondo! I'm gonna have a lot of fun with my Dremel again. If you guys have any questions, feel free to ask.

Not at all. I often smell the ozone given off by arc welders, and the sounds, and I always get nostalgia when I smell/hear it.

It all depends on how reinforced his is, and believe it or not, the design itself. For instance since being completed, my mandalorian helmet has cracks forming on high stress points and points where the bondo is incredibly thin. I dropped the helmet once leaving little more damage than a crack. None of the cracks in my helmet worry me much.
