So, fucked up my Sennheiser headset, the jack is bent up / fucked up internally.

Does anyone know if you can splice a new jack onto it? I don't want to spend an arm and a leg to get it repaired or buy a new one. I know there's a lacquer on most that prevents electrical shorts between wires, and that soldering irons don't melt it.
Ideas?
Audio wires inside headphones is usually really thin and almost impossible to splice anything onto. Even if you do succeed, there will likely be crackling / popping from the new connection due to it changing the properties of the wire.

Not at all, and I'm pretty sure a high quality pair will have thicker wires. For a quick fix just cut the wire near the broken 3.5mm jack, and take another, working, one and twist all the correct wires together. If you want a permanent solution, buy a new jack at Radio Shack and solder it on. It'll be in one of the drawers that contain resisters and stuff.

A 3.5mm is the kind that fits into an ipod, correct? Because it's not a stereo jack I've got (I'm not very experienced with audio equipment)

I have a sennheiser px 100 and I have refitted and re-cabled it more then 5 times.
I either use a new plug bought at a store or saccrifice another one from a cable/ old headphone.
I dont know what you call em over there, but for isolation I use bits of plastic tube that shrink when heated. It provides a sturdy water tight cover for the soldering.

Thicker wires don't mean better quality. If that were true, we'd still be using twinax network cable instead of Cat5e or fiber.

My friend has a $175 5.1 surround sound headset with 5 jacks on the end of the wire, and the wire is the same size as my $50 headset. Wire size ≠ headset quality.

We're not saying wire size is equal to headphone quality... we're saying [b]usually[/b] high quality headsets will have thicker wires
Just get a new jack, Then twist the wires together. There should be no problem after you tape it with electrical tape and make sure none of the wires are in contact with other wires.

$175 5.1 surround sound headset ≠ quality. And I'm pretty sure it would only have 3 jacks, with two channels on each. I'm just saying a pair of Sennheiser or Grado headphones isn't going to have a 1 mm wire, like a standard pair of iPod headphones would.
5.1 Headsets do not exist in the way that it really provides a 5.1 experience. (safe for the ones with multiple speakers in them)
They are a gimmick.
Thicker cables do provide better quality due to better conductivity/less white noise/better shielding/Sturdier design
