For comic con next year i will need a pickaxe. As it is not legal to carry a pickaxe in, i need to make myself a soft pickaxe head. Out of a soft rubber or alternative. What do you lot suggest for filling my mould with?
I think some type of expanding caulk might work to fill the mould.

thats a good idea, but watch out with spray painting as it not only eats away the foam, but it releases noxous gasses
You can brush latex pased paint or any kind of water based paint on foam and it will not deteriorate. Or you can carve it, then fiberglass it possibly.

Where can i get my hands on the foam? Im guessing this is the denser polystyrene.
< Coming from making planes out of foam Try Lows blue sheets or the dollar store.
What should I cover the foam in before painting and spraying it?
Travis Perkins sells High density (blue) foam. If you want to cover the foam before painting, you can use a thin layer of latex or spray or a thick primer paint works well. Just an FYI if you plan to glue layers of polystyrene together or glue it to a handle use Evo-Stik 584. Tetrabond is also good and a cheaper alternative. Using Evostik 528 will melt the poly.
