• A better material then foam core?

So I've been working for the past few months on a few projects, mostly stage sets for a school (School Of The Arts or SOTA) in San Fransisco, and I was wondering if I could get a bit of advice. I'm working on a stage set for a show called "Man of Lamancha," a show that takes place entirely in a 13th century dungeon. My design involves quite a few arches, and I'm having a lot of trouble making smooth cuts on said arches. I'm cutting with a sharp exactoknife blade, a quark ruler, and a grip mat, but I still find myself making messy cuts on arches. Any suggestions on what material might be better then foam core?

Basically take a battery charger and hook it up to two ends of a wire, that is stretched on a piece of wood like a bow. Easy. Cuts a lot cleaner.
Hot wire cutters make light work of foam and allow you to follow templates. You can also get small battery-powered hand-held ones. Be careful of the fumes.
I had a friend when we were working on our competition plane for the Design Build Fly Event (ASU AIR DEVILS WOO) that decided he would connect a wire with 1 ohm resistance to the main breaker and make a hot wire out of that. He's the craziest ghetto-rigger ever :v: He connected this to a pair of pliers and grounded it to his car. Didn't really work at all though, but it was hilarious watching him do all this.
I made one out of a battery tender for a motorcycle (it still works fine)
