Anyway, I've been trying to make a video of a demo I got from the facepunch server, I did what I thought would give me useable .avi files, "startmovie <name> avi" "endmovie" but when I try to use them later, they are all shown as 0kb files. Anyone know what this is or what I did wrong or how I can fix it?
You need to select a codec. Sometimes the box does not pop up, muck with it and alt-tab back and forth a few time usually works for me.
If all else fails you can do "tga" and later put them together to an avi with virtualdub.
Speaking of these files can .dem files be converted straight to .avi?
.dem files are not like standard movie files
technically they're just the information received by your client while you play -- only stored on your HDD

Setting it to windowed works better, that way there's no alt-tabbing really required.

What exactly are the commands you are entering?
"startmovie heavyt1 avi"
plays through part of demo I want recorded

If you did select a codec, then I have no idea. It works perfectly fine for me.
Replace the commands with these:
"host_framerate 30; startmovie insertnamehere avi"
"endmovie; host_framerate 0"
You can replace the framerate with 60 for example to get smoother video or even 1000 for slow-mo video's
I recommend using "Lagarith Lossless codec".

Okay, well after about two hours of trying to get all of this to work, i've decided to go down the tga route, i'm not to bothered about the audio lag, i'm not recording anything too sync-intensive. Thanks for all the help guys.

don't use lagarith, use UTVCS instead, it beats it by a mile — and it's still lossless
much faster too because it's multithreaded

That's a great idea, I'll have to check that out next time I make something.

...managed to get the avi converter to work, the quality didn't turn out as brilliantly as I hoped, but I think it's okay.
