Turn your model into an editable mesh, and select the modifier "UVW unwrapping", do the UV map and then texture it.

I'm making a Steampunk style for the Foster Facade.
I will also do one for the tie... perhaps the tie inside pyro's suit, like Steampunk Foster wears it.

Not really. The only similarity is the propellor. Pyro Beanie isn't as wide and doesn't have the brim. I think it's an excellent idea for a model. It'd work well as an all-class. Although, there may be some problem with getting the scale right and making it fit on all classes. Scout would have some problems, I imagine.

Perhaps someone could take the standard cap model that the Ellis's Cap/Mann Co. Cap/Athletic Supporter/Superfan hats use, reskin it red and blue, and add a propeller to the top of it?
Sounds simple enough, but I know little about modeling, so I can't be the best judge.

While it's easier to edit models in Editable Poly mode Editable mesh still has its place, especially when working with models that will be used by a game engine.
Because of triangle selection mode? Or because that's the format SMD importer puts them in? Or some other reason?

The main reason is that editable mesh treats each face as a triangle where as editable poly treats faces as groups of triangles to form polygons with any number of edges. If you worked exclusively in editable poly you may end up with face errors when exporting as it'll convert everything to separate triangles.

No, not really got the right proportions. And the brim on Homestar's hat is flat while the generic-baseball-cap hats all have curved brims. The Superfan would probably be the closest though. I'm also a bad judge at how hard it'd be cause I know literally nothing but considering the kind of stuff people make around here, surely Homestar's hat should be a simple enough request? Really, it seems like the kinda thing someone would make as their first model. But again, I wouldn't know, I know nothing about modelling.

Remove the bottom handle and make it bowl shaped.
