It depends on what software you're using. For example, you can do it with the Boulean Tool in 3DSMax. Be forewarned that if you aren't removing the polies and remapping everything manually the automated systems like this can lead to vertex errors and such

I was following Larolaro's Black Box for the longest time, but I don't remember it looking that fugly in first person. And the Sydney Sleeper looks like a mess. Imagine baking a nice new layer of AO on that high-res baby.

I thought sound replacements were relatively as easy as renaming a sound of the same type and or duration. You could try using one of tf2's many hit sounds as a replacement.
