Nice showing off there Thundermanz.
Anyway, my method is not necessarily the best but here goes. For getting renders of HL2 models, I open & pose with HLMV. Then I take one screenshot with a black background, one with a white background, both using PrintScrn (I always crash using the built-in screenshot function). In Photoshop I make four layers, two per image, then put one above the other. I set the top one to Difference, which creates a black and white mask. Flatten those two layers, invert the result, then load one of its colour channels as a selection. You can then use that to mask the original image and get a fairly clean outline.
This works decently if you force anti-aliasing too (via your graphics card settings), though I'd advise taking a third screenshot against the background colour you're likely to use.
As someone trying to make backpack icons 3 years later, thank you for this- needed a method of fading to transparent properly with AA rendered images in hlmv, and this got me working
